Hi Folks, I was hoping to get some input on a project I am currently working on.

The project: Exterior pin mounted 4” thick letters with sculpted bottom portion.

My background: Sculptor. I don’t usually make dimensional letters (usually I just fabricate the sculpted portion of the sign). However on this occasion I have been asked to do the letters too. On past projects we have cut the letters out of EPS foam, coated them with urethane and then spent a month filling and sanding LOL! Anyways, I was thinking of using EPS foam and laminating with 1\4” ABS then embedding wood in the back for mounting and sealing the edges. I can’t see any problems with this idea other than possible warping and cracking on the sealed edge due to different thermal expansion rates in direct sunlight but some of you more experienced sign makers might be able to let me know if this has been tried out or not… I was also considering 4” thick 18lb HDU. This sign is for a bar and the owner thinks his clientele will vandalise the sign so I want it to be pretty tough…

Any input on my ABS laminate on EPS foam idea and any links to where I might be able to purchase pre fabricated pin mounting hardware would be greatly appreciated!!

Thanks Jon,

I have seen Dan's work around. I am definitely one of his fans! I actually introduced myself to him about 10 or so years ago at his Mini Golf course (where I got a hole in one on the last putt and won a free game) LOL! Some friends of mine that have a sculpture shop in Yarrow also went to talk to him and said his shop was awesome!

If anyone has any thoughts on my ABS foam lamination idea I'd really appreciate the input.

Hi there Zoe, you have some great work on your website.

My only experience with abs is on flight cases when touring , not tried to use it with eps foam, you mention on your website that you have a cnc, why not rout the letters in thick pvc and glue them up, alternatively rout the fronts in thinner pvc with a recess on the back edge and then fix edges on them, or cut letters in aluminium and spot weld edges, and mount on your sculpted background?

Do you use a plural system for coating?

Wish I had more useful info for you.
